Aerospace CNC Machining Case Study

HUB Machining helped an aerospace customer manufacture precision CNC machined components using 5-axis machining, aluminum alloys, tight tolerance control, and professional inspection processes. This case study demonstrates how aerospace manufacturers reduce production risks through precision machining, quality control, and reliable supply chain support.

Case Overview

Marco Bianchi, a senior aerospace mechanical engineer, partnered with HUB Machining to manufacture a series of flight-critical structural components used in an advanced aerospace platform. The project involved lightweight yet highly rigid aluminum components featuring complex geometries, deep cavities, and multiple precision mating surfaces.

Due to the demanding operational environment, every component required exceptional dimensional stability, tight geometric tolerances, and flawless repeatability across multiple production batches. In addition, the parts needed to integrate directly into the customer’s assembly system without secondary modification or manual fitting.

From prototype validation through low-volume production, our engineering and machining teams worked closely with the customer to ensure full manufacturing reliability and process consistency.

Project Challenges

Complex Multi-Axis Geometry

The components incorporated intricate 3D contours, thin-wall structures, angled features,  and multiple intersecting surfaces that required simultaneous 5-axis machining to maintain accuracy and surface integrity.

Extremely Tight Tolerance Requirements

Critical mounting and interface features required tolerances as tight as ±0.01 mm, with strict positional accuracy and minimal deviation between production runs.

Extremely Material Stability & Deformation Control

The aerospace-grade aluminum material demanded careful machining strategies to minimize internal stress release, thermal deformation, and vibration during high-speed cutting operations.

Reducing Cumulative Assembly Error

Because the components formed part of a larger precision assembly, even minor dimensional variation could lead to alignment issues, increased validation time, or assembly rework.

Manufacturing Solution

HUB Machining implemented a fully optimized aerospace machining workflow designed to maximize precision, repeatability, and process control.

Advanced 5-Axis CNC Machining

Using high-performance 5-axis CNC machining centers, complex features were completed in a single setup to reduce repositioning and tolerance stack-up.

Precision Toolpath Optimization

Our engineering team optimized machining strategies to control cutting forces, improve surface finish, and ensure dimensional stability.

In-Process Inspection & Quality Verification

Critical dimensions were verified through in-process probing and final CMM inspection to ensure aerospace-grade compliance before delivery.

Controlled Production Process

Strict process documentation, fixture control, and machining parameter management ensured repeatable quality across all manufactured parts.

What Is Aerospace CNC Machining?

Aerospace CNC machining is the precision manufacturing of aircraft, spacecraft, UAV, and satellite components using advanced CNC milling, turning, and multi-axis machining. Aerospace parts require tight tolerances, lightweight materials, excellent surface finishes, and rigorous quality inspection to ensure safety and long-term reliability. What is aerospace machining?

Why Is CNC Machining Used in Aerospace?

CNC machining is widely used in the aerospace industry because it can manufacture complex components with tight tolerances and consistent quality. It supports high-performance materials such as aluminum, titanium, stainless steel, and nickel alloys, making it ideal for both prototype development and production. CNC machining also enables lightweight designs, repeatable accuracy, and reliable performance required for safety-critical aerospace applications.

What Makes Aerospace Components Different?

Aerospace components are engineered to meet stringent performance and safety requirements. Compared with standard industrial parts, they typically require:

  • Tight dimensional tolerances
  • Lightweight yet high-strength materials
  • Excellent corrosion and heat resistance
  • Superior surface finishes
  • Full dimensional inspection and traceability
  • Consistent quality for mission-critical applications

These requirements ensure reliable performance in demanding operating environments.
